"Additive Manufacturing of Iron Oxide Nanoparticle-Reinforced Soft Magnetic Fe-6.5Si Alloys"
Abstract: Soft magnetic materials are vital for maximizing energy conversion efficiency in high-frequency applications. However, current materials often face limitations in reducing magnetic and eddy current losses. Developing novel materials with optimized magnetic, electrical, and mechanical properties is crucial for achieving higher performance and energy savings in systems such as electric motors, transformers, and inductors. To address these challenges, this thesis explores the fabrication of high-silicon-content Fe-6.5Si alloys reinforced with iron oxide (Fe₂O₃) nanoparticles using the Laser Powder Bed Fusion (LPBF) additive manufacturing technique. The Fe-6.5Si microparticles were coated with Fe₂O₃ nanoparticles through a Layer-by-Layer chemical method, ensuring homogeneous and controlled surface modification. LPBF process parameters were optimized to produce dense samples with minimal defects. The coated powder and printed samples were characterized for crystal structure, electrical resistivity, micro-hardness, and magnetic properties. The optimized printed sample exhibited high saturation magnetization of 211 emu/g, a low coercivity of 1.42 Oe, a Curie temperature of above 950 K, a Vickers hardness of 357 HV, and resistivity of 65.1 µΩ·cm. These properties highlight the material’s promise for applications in energy conversion systems where balancing multiple properties is essential.
